Solidify modifier that can merge intersection.
Hello, as i often work on shell models, it bugs me a lot how this modifier works. I have a complex geometry and when I add thickness to it there are intersection immediately and the mesh goes through itself on many places.
What I have to use is to export it to meshmixer and use its hollow command, which when there is an intersection automatically merge the geometry. It kind of calculate the whole surface, not the individual polygons. So it is possible to make for example 1mm wall through the whole object. And this is not possible in blender so far

Did you try to use the Weld modifier after Solidify? With that, you can modify the distance to merge vertices that overlap. If that doesn't work, and the mesh is complex. It is better to split it in not complex shapes to allow Blender to calculate better. Use different vertex groups and apply different Solidify by vertex groups. Hope it works!
